Smart HVAC systems often add inline sensors, dampers, and zone controllers directly to ductwork. Each component adds weight — even a VAV box or motorized damper can add 3–8 lbs to a single span. Calculate total duct weight including all accessories before finalizing hanger locations, and never exceed the rated span between hangers for the duct size.
Insulated duct runs in unconditioned attics or crawlspaces carry significantly more weight than bare metal — insulation can add 50–80% to the total load. When routing smart home HVAC branches through these spaces, use the insulation-adjusted weight to size hangers and verify that framing members can support the added load over long spans. Fiberglass-wrapped duct also expands with temperature changes, so allow slight slack at hanger points.
The weight of ductwork is very important when you plan any HVAC or ventilation project. Some folks maybe mean the weight of the air flowing through the tube, but usually you talk about the weight of the material itself. How to Calculate the Weight of Ductwork

For instance, if you have a bit of galvanized ductwork 10 feet long, the weight will change depending on the thickness (gauge) of the metal. This calculation does not include supports or other joint materials. For a basic sample of 12×12 ductwork with 24-gauge thickness, the data say that it weighs 4.7925 pounds each foot.

There are sheets and documents that give precise specifications about dimensions, surface areas and density of the sheet. These help to estimate the weight for various sizes. Common sizes of ductwork used in ventilation systems have listed values for area and weight in units as kgf, N and lbf.
As a simple rule for estimating weight, you can include typical supports, insulation and big fittings. There are data for spiral and rectangular ductwork, although they not always include the weight of the insulation. Counting the fittings is also a difficult task.
Even so, formulas for rectangular transitions, elbows and offsets are very useful for tracking the material in a metal shop.
You also must consider the weight of the liner inside of the ductwork. For determining that, multiply the total volume (in cubic feet) by the density of the liner. The maker can confirm the accurate density.
Ductwork can hold the weight of a person if it is from heavy material (as 16-gauge), but the hangers can not tolerate such extra weight. That is important to remember during the installation. Compared to standard rectangular ductwork, insulated flexible tube are much more lightweight.
Aluminum also is lightweight and easy to work with. About costs, galvanized steel sheet usually cost between $0.25 and $1.25 each pound for small orders. Spiral round ductwork can cost between $1 and $2.50 each pound, depending on the install situation.
